When does premium formwork plywood pay for itself?

A reuse claim has little commercial value until it becomes output you can accept. Start with panels that both meet the approved structural and finish requirements. Then compare the cost of producing the same accepted concrete area. A lower cost cannot make an unsuitable panel acceptable.

All figures below are invented to demonstrate the method. They are not quotes, measured site results or forecasts for any manufacturer. "Standard" and "premium" identify two hypothetical offers, not recognised performance classes.

For a completed panel life, divide the total attributable cost by the concrete area finally accepted from that panel. Count each accepted square metre once, even if it needed repair. Include the repair cost in the numerator. Concrete that never reaches acceptance contributes costs but no accepted area.

• Include the delivered panel price, initial cutting and edge preparation, cleaning, release agent, routine handling, panel repairs and disposal. Deduct realised salvage value.
• Include concrete-finish repair or rejection costs only where the comparison attributes them to the panel option. Keep disputed costs in a separate sensitivity case.
• Count cutting loss through reduced productive area. The full purchase price already includes the offcuts, so do not add their purchase value again.
• Keep common supports, ties, crane hire and general site overhead outside this panel comparison unless the options change them. Add any measured difference once.

APA identifies panel care and concrete admixtures as factors affecting reuse. That supports recording operating conditions. It does not supply the costs or achievable reuse assumed here.

The model has five inputs for one panel:

• F is the fixed cost of the panel: delivered price, preparation and disposal, minus any salvage value.
• n is the number of uses the panel achieves.
• V is the operating cost of one use: cleaning, release agent, handling, panel repairs and allocated finish remedy.
• A is the productive panel area in one use, in m².
• q is the share of that area finally accepted, for example 0.98.

Spread F over the n uses, add V, then divide by the accepted area of one use. The result is the cost per accepted m².

Cost per accepted m² = (F / n + V) / (A × q)

Use the simplified model only when area and operating cost stay roughly stable across uses. For real batch records, add the actual costs and accepted areas across all panels. Divide the two totals. Do not average individual panel cost ratios or quietly omit early retirements.

Both panels have 3.0 m² gross area and 2.7 m² productive area after cutting. Both deliver accepted output equal to 98% of productive area. Thus each use contributes 2.646 accepted m². There is no salvage value. Preparation costs $4 and disposal $2 per panel.

The assumed operating cost includes cleaning, release agent, handling, panel repairs and allocated concrete-finish remedy cost. It excludes any replacement panel purchase. The premium option saves about 3.4% per accepted m² in this scenario, a small margin. Its larger lifetime bill buys more output; comparing the lifetime bills alone would reverse the decision incorrectly.

With equal productive area and acceptance, compare F divided by n plus V. The standard option costs $6.25 per use ($26 divided by 8, plus $3.00). For the premium option to beat it, $46 divided by n plus $2.75 must be below $6.25. That requires more than 13.14 uses, or 14 whole uses. The base case assumes exactly 14, so the premium wins by a thin margin. At 13 uses it already loses ($6.29 per use against $6.25).

The standard comparison remains $2.362/m². An extra $1 of premium-panel operating cost changes the threshold to more than 18.4 uses, so 19 whole uses. An extra $3 changes it to more than 92 uses, so 93, which is far beyond the 14 uses assumed here. These changes show why a quoted reuse advantage can disappear during cleaning.

At an assumed loaded labour rate of $30 an hour, two extra cleaning minutes cost $1 per panel use. At 14 uses the base-case saving is only $0.21 per panel use, so one dollar of extra cleaning is about 4.7 times the saving and removes it. The labour rate and time difference need site records; neither is an industry benchmark.

Area matters just as much. If cutting patterns leave the premium panel with only 2.6 productive m², its base-case cost at 14 uses rises to $2.369/m². That is already above the standard $2.362/m², so the premium loses. At 2.4 m² it rises to $2.566/m². Track usable cut pieces without counting the parent sheet and its children twice.

A 14-use capability also has no value on an eight-use job unless a transfer or resale is credible. Charge transfer, storage and additional preparation to the receiving work. Do not credit theoretical residual life as cash.

• Obtain matched, dated offers with the same delivered scope and approved product requirements.
• Track productive area, accepted area, cleaning minutes and retirement reasons for every trial panel. Retain failed and damaged panels in the economics.
• Separate panel-caused finish remedy from mix, vibration, joint leakage and other causes. Run disputed attribution both ways.
• Set the decision against your observed low, central and high reuse cases. If the award flips after two cleaning minutes or one fewer use, resolve that uncertainty before scaling.

The price premium becomes defensible when the lower cost persists under conditions your team can achieve. A catalogue maximum cannot answer that question. A small, complete batch record can.
